Hello everyone! I currently have a Powerflex 525 drive connected to a 3-phase 480 motor, estimated to be 3 horsepower. This setup has been functioning smoothly for the past 6 years, operating continuously with various load changes. The motor is a Baldor model with a disc brake on the rotor. However, in the last 72 hours, I've been encountering intermittent faults with error codes F004 (under voltage) followed by F005 (over voltage). I'm puzzled as to what could be causing this sudden issue. Could it be a failing drive unit? I have already checked the wiring in the safe torque off relay box, the VFD, and the motor connection point. Upon inspection, I noticed that one of the motor wire leads at the VFD lug (U/T1) is partially clamped on the wire insulation. Could this intermittent connection be the root cause of the problem, or should I explore other potential issues? Each time a fault occurs, it can be easily cleared by resetting the motor fault button on the panel, indicating that the fault only occurs briefly.
One potential issue to consider is a mechanical problem with the rotor, where it may momentarily lock before releasing. This issue may be difficult to detect initially. It's important to be aware of the fluctuation in voltage caused by the sudden load and the subsequent overvoltage when the motor breaks free.
